Q: How to Service and Repair an Upper Intake Manifold on 2005 Chrysler 300?
A: Before servicing or repairing the upper intake manifold, disconnect the negative battery cable. Take out the hose for the throttle body air inlet and the whole air cleaner housing assembly. Unplug the electrical links for the Manifold Absolute Pressure (MAP) Sensor, Electronic Throttle Control and Manifold Tuning Valve. Take off the Vapor Purge hose, Brake Booster hose and the Positive Crankcase Ventilation (PCV) hose. Remove both the support brackets on the downpipe and the bolts, then remove the upper manifold and the foam insulator as well. Check the manifold for damage and cracks, any gasket surface issues or warpage and look for dirty or blocked EGR ports; replace the manifold if anything is wrong and clean the ports. If a vacuum port gets damaged, handle the problem by carrying out a repair procedure. Once you have cleaned and checked the sealing areas, if the seals have no damage, use them again and ensure that fuel injectors and wiring harnesses are not in the way when fitting the upper manifold. After possible cleanup, cover the upper manifold with its gasket, accompany the gasket with the other piece and screw in the bolts to 12 Nm (105 inch lbs.) in the right sequence. Reconnect the hoses of the PCV, brake booster and vapor purge and also wire up the MAP Sensor, Electronic Throttle Control and Manifold Tuning Valve. Install the air inlet hose for the throttle body and the air cleaner housing assembly as the last step and reconnect the negative battery cable.
