  • Q: How to Safely Service and Repair an Intake Manifold on 2004 Dodge Stratus?
    A: Take care of fuel system pressure, ventilate the area properly and stay away from anything that might catch fire as you start to service the intake manifold. Disconnect the negative battery wire and drain the refrigerant from your car. Take out the throttle body air inlet hose and the air cleaner housing assembly, then the throttle and speed control cables from the throttle lever. Covering the hole in the side of the engine block with a plug will prevent debris from entering the engine crankcase. Remove the vacuum hoses and the quick connect fuel line from the fuel rail and then place shop towels around the hoses to catch any leaking fuel. Lose the side bracket's fastener and, afterward, remove the connectors on the fuel injectors, knock sensor, ECT sensor, IAC, TPS, MAP sensor, A/C pressure sensor, A/C compressor clutch and generator. Place the wiring harness to one side, remove the fuel rail bracket and then the fuel rail itself. Then, remove the coolant outlet connector and all of the fasteners holding the intake manifold. Throw out the gaskets and clean the surfaces meant for sealing. Look for any cracks, wrong shape or damage in the gasket surface and change the manifold if found. Installation requires you to put in a new intake manifold and gasket, tightening each fastener to 28 Nm, following the correct sequence. After you reinstall the coolant outlet connector, fuel rail and fuel rail support bracket, link up all of the disconnected wires and the holder for the fuel rail bracket. Look for any damage on the quick connect fittings and attach the fuel supply hose to the fuel rail assembly, making sure it fixes in place. Again hook up the vacuum hoses, engine oil dipstick and tube, EGR tube and throttle and speed control cables to the bracket and throttle lever. Refill the cooling system, reconnect the negative battery cable and use the DRB scan tool to do the ASD Fuel System Test to pressurize the system and check for leaks. Because the ASD Relay stays energized for 7 minutes or stops at key switch off or Stop All Test, you won't see the process start.
