In order to replace the output shaft seal on the transfer case, raise the vehicle on the hoist and remove the propeller shaft. Next, take off the rear cover retaining bolts and index the rear cover to the case for reassembly later. Remove the output flange nut and pull the rear cover from the power transfer unit case. Pinion to be indexed to the flange, then hydraulic press used to press off the output flange from the pinion. Use a hammer and chisel to remove the output seal. Note that if the output flange is to be replaced, new shim may be required. Refer to Output Flange Shim Selection to confirm requirements. Utilize the Seal Installer 5049 to install new the seal. If the original flange is reused, line up the index marks and press the flange onto the pinion, otherwise, if a new flange is used, disregard the index marks and press it onto the pinion. Place the flange nut and torque to 244 Nm (180 ft. lbs.). Install rear cover, do not cut rear cover O-Ring in assembly. Reinstall the bolt on the rear cover and lightly secure it with retaining bolts that are tightened to 28 Nm (250 inch lbs.). Reinstall the propeller shaft and check and fill fluids as required.
