Q: How to Service and Repair an Upper Intake Manifold on 2004 Chrysler 300M?
A: To service the upper intake manifold, start by removing the negative battery cable from the remote jumper terminal and disconnecting the IAT Sensor, next remove the air cleaner housing and the inlet hose. Again, run your hands under the hood and separate the throttle and speed control cables from their attachments to the throttle arm and bracket, after which detach any electrical connectors from the SRV, MTV, TPS, IAC and MAP sensors if those are mounted. First, disconnect the vacuum hoses from the Speed Control, Lifter Valve, Sharp Fuel Purge Solenoid and Power Brake Booster. Take out the supports for the right and left side intake manifolds, plus the supports at the front corners of the intake manifold and near the MTV. Relax the tightly holding part above the throttle body and then come out the bolts attaching the intake manifold to remove it. Check the manifold for any damage, breaks, wear on the gasket, warping or blocked EGR ports; if there are any problems, replace it and clear any clogged EGR ports as needed. Before installation, scrub and check the gasket surfaces, watching for injury to the intake gaskets so you can replace them if there are cuts or tears. Assemble the intake manifold and turn all its bolts by hand, then follow the order and tighten each one to 12 Nm (105 in. lbs.) torque. Secure the supports for the right and left side intake manifolds, brackets at each front and MTV corner and tighten the fastener joining the throttle body to the front support bracket. Reconnect the vacuum hoses to the Speed Control Reservoir, the PCV Valve, Proportional Purge Solenoid and Power Brake Booster, then reconnect all the electrical connectors to the SRV if equipped, the MTV if equipped, TPS, IAC and MAP. After that, plug the throttle and speed control cables into the bracket and throttle arm, place the air cleaner housing and inlet tube back in, plug in the IAT Sensor connector and link the negative cable to the remote jumper terminal.
