2003 Chrysler Voyager Brake Caliper Parts and Q&A

  • Q: How to Service and Repair a Brake Caliper on 2003 Chrysler Voyager?
A: Depress the brake pedal to its first inch, then clamp the pedal depressor on to separate the master cylinder from the brake system. Raise the vehicle and take off the entire front wheel and tire group. To disconnect the brake hose from the caliper, undo the banjo bolt and toss out the two washers that come off with it. Take out the two guide pin bolts and lift the brake caliper off of the adapter. First, look after and clean the caliper, then flatten and withdraw the guide pin on one side and the other. To pull out the piston, swing the caliper arm away from the rotor and body, put a bit of wood between the piston and the fingers of the caliper and slowly step on the brake. After removing the brake fluid flex hose, hold the caliper in a vise gripping it with protective jaws and remove and discard the piston dust boot. Extract the piston seal with a soft tool, clear the bore with alcohol or the proper solvent and look for any scoring or pitting. Fit a clean cloth around a natural bristle brush to help you scrape off any old or jammed asbestos fibers and then throw the fibers into a container that cannot absorb liquids. Check whether there are leaks or damage to the piston, guide or dust boots in the caliper; if such problems exist, open and recondition the caliper, putting in new seals and replacing the dust boots. To attach the guide pin bushing, fold it and fix it into the caliper mounting boss, so it is seated firmly and leave it on for two days. Pull the new seal through a spot of clean brake fluid and set its grooved end into the caliper bore. Once done, dip the new brake boot into brake fluid and fit it snugly onto the caliper piston. Before assembling the piston, smooth it to make certain it is cylindrical, pause with the piston in place and use the hammer and the proper tool to ensure the boot is evenly placed in the counterbore. Install the caliper with the piston fully retracted, put new copper washers on the brake hose and tighten the banjo bolt to 47 Nm (35 ft. lbs.). Restore the wheel and tire assembly, grip the brake and rotate to obtain a tightness of 135 Nm (100 ft. lbs.), lower the car, take away the brake pedal depressor, fill the brakes with fluid and drive on the road to check if the brakes work correctly.
