  • Q: How to Service and Repair a Front Disc Brake Caliper on 2002 Chrysler Voyager?
    A: To fix or repair the front disc brake caliper, press the brake pedal at least the first inch and secure it with a brake pedal depressor to separate the master cylinder from the brake hydraulics. Lift the car and take out the front wheel and tire. To take the brake hose from the caliper, remove the banjo bolt and throw away the two washers that also come loose. Get rid of the two guide pin bolts that secure the brake caliper to the adapter and remove the caliper. To disassemble, tidy up the caliper and look at it, then squeeze one rubber guide pin bushing in and pull it out piece by piece for the other bushing. First, suspend the caliper away from both the rotor and frame, then place a tiny piece of wood between the caliper and piston. After that, press down on the brake pedal gently, pushing the piston out from the caliper assembly. Release the brake fluid flex hose and set the caliper in a vise with special jaws, after which remove and throw away the dust boot from the piston. Gently pull the piston seal out, clean the piston bore with solvent or alcohol and check for damage marks. Before assembly, place the guide pin bushing in the caliper busing, push it all the way in and then lubricate the inside areas. Soak the new piston seal in clean brake fluid, set it in the groove, coat the new piston boot with brake fluid and fit it over the piston. Put the piston into the caliper bore so that equal pressure is applied to prevent cocking. Reinstall the caliper and verify the safety of the caliper guide pin bushings. After that, tighten the caliper guide pin bolts to 35 Nm (26 ft. lbs.). Put the anti-rattle clip into place and screw the new copper washers to the end of the brake hose, tightening the banjo bolt to 47 Nm (35 ft. lbs.). Assemble the wheel and tire, tighten the wheel nuts to 135 Nm (100 ft. lbs.), let the car down, remove the brake depressor, evacuate the air from the brakes and verify the brakes on a road test.
