Q: How to Maintain a Rear Brake Caliper on 2005 Chrysler PT Cruiser?
A: To start working on the rear disc brake caliper, hold the brake pedal down with a special tool by pressing it beyond its first inch which cuts off master cylinder use. Lift the vehicle and take out the rear tire and wheel assembly. Remove the brake hose from the caliper by taking out the banjo bolt and throwing away the two washers. Pull the caliper piston out a tiny bit if there is not enough space to get the caliper off. Take off the two caliper guide pin bolts and lift the caliper assembly from the rotor by turning it and pulling back. Remove any dirt from the caliper and look it over and then push the guide pin bushing sleeve to the end of the caliper and pull it out. Bend one end of the rubber guide pin bushing back and take it off the caliper mounting boss. When removing the piston, hover the caliper assembly away from the rotor, slip a piece of wood under the piston and use the brake pedal to push the piston out. Cut off the brake fluid flex hose, put the caliper into a vise protected by padded jaws and then use a soft tool to take out the piston dust boot and seal. Wipe the inside of the piston bore to check for any damage and hone only if necessary with Caliper Hone, Special Tool C-4095, keeping the bore increase under 0.0254 mm (0.001 inch). Rinse the caliper with brand-new brake fluid or Mopar Non-Chlorinated Brake Parts Cleaner and not any harmful solvents. Be sure to check the dust boots of the pistons and guide pins and if there are leaks or signs of damage, handle that and fix them. Position the guide pin bushing in the caliper mounting area after you have made sure it is folded properly. Lube the bushing and place the guide pin sleeve inside the head. Cut a new piston seal in brake fluid, put the seal in the caliper bore and use the brake fluid to grease the new piston boot before inserting the piston. Make sure the boot is in place by installing it with Special Tool C-4689 and Handle, Special Tool C-4171. Wedge in the new brake shoes, move the piston back into the caliper, add some lubrication to the caliper slide abutments and put the caliper over the brake rotor but make sure not to mix up the guide pin bolts. Apply about 3.2 kg (22 lb) to the guide pin bolts and apply about 3.6 kg (24 lb) to the banjo bolt with new washer. Fit the tire and wheel back in place, bring the car down, remove the brake tool, flush out the caliper and run a short road test.
