Q: How to Service and Repair a Brake Caliper on 2003 Dodge Neon?
A: The master cylinder should be isolated by pressing the brake pedal down with a brake pedal hold tool for about one inch before beginning to service or repair the front disc brake caliper. Elevate the vehicle and separate the wheel and tire from the front side. Take off the banjo bolt and discard both washers, then add two new washers. When it's hard to remove the piston, pull back the caliper piston to create space for its removal. Get rid of the two guide pin bolts and pull the caliper away from the steering knuckle by tilting it over the rotor. Clean and check each caliper before you disassemble it. Draw out the sleeve by pushing the guide pin bushing against the caliper as you remove it from the bushing. Lower the caliper assembly away from the rotor and body, place a bit of wood beneath the piston and then depress the brake pedal to slide the piston out. Loosen the brake fluid flex hose and use a vise with protective jaws to take out the piston boot and seal as you mount the caliper in the vise. Get rid of the piston seal by using a soft tool, give the inside of the piston a clean and check it for any damage. When needed, use Caliper Hone, Special Tool C-4095, to improve the bore, but be sure not to let the bore grow more than 0.0254 mm (0.001 inch). Make sure to clean the caliper after honing and observe the piston for any damage. Make a fold in the guide pin bushing and insert it into the caliper mounting boss so that it is evenly fixed in place. Oil the bushing and push the guide pin sleeve into place. After cleaning a new piston seal in brake fluid, dip it in again and put it into the caliper bore. Then, use the Special Tool C-4689 and the Handle C-4171 to install the piston and dust boot. Replace the brake shoes, draw the caliper piston in, apply lubricant on the steering knuckle caliper slide locations and attach the caliper to the brake rotor and steering knuckle. Tighten the caliper guide pin bolts to 22 Nm (192 in. lbs.) and the banjo bolt to 48 Nm (35 ft. lbs.). Remember to install new washers first. Place the system in the vehicle, close the wheel nuts to the secure standard of 135 Nm (100 ft. lbs.), lift the vehicle, loosen the brake pedal holding tool, bleed the caliper and go for a short drive to check if everything is working.
