You should first take out the HVAC unit housing from the vehicle to replace the front evaporator core. Remove the
Heater Core tubes from the heater core and toss out the foam seal found by the HVAC housing seal flange around the fresh air inlet and the expansion valve/evaporator tube opening. Remove the expansion valve from between the evaporator inlet and outlet tube fittings, disconnect the
Blower Motor HVAC wire harness connector from the motor connector receptacle at the outboard end of the evaporator and take the wire harness out of the routing clips on the evaporator housing. Take out the three screws located under the dash panel plastic that keep the top of the distribution housing fastened to the evaporator housing, then pull the distribution housing so the hooks come free. Then, remove the screws keeping the upper intake air housing hooked to the lower intake air housing and the evaporator housing, remembering to find the screw through the outside air vent. Open the upper intake air housing to reveal the recirculation air door and blower wheel housing, remove the screws holding the upper half of the recirculation air door to the lower half and then remove the upper half. Open the perimeter of the evaporator housing by removing the twelve screws and be sure not to drop the rubber grommet for the HVAC wire harness evaporator temperature sensor. Lift out the evaporator and its foam wrap from the lower half at once, so the clam shell type rubber seal stays attached to the evaporator tubes. If installing an evaporator, add 60 milliliters of refrigerant oil to the entire refrigerant system. After removing the evaporator, place the foam wrap and the evaporator into the bottom of the housing, taking care that the rubber grommet and wires are not separated. Place the top evaporator housing over the bottom part and screw them together using twelve screws, tightened to 2 Nm. Stack the upper piece of the air door above the lower half and secure both pieces with two tightened screws. Set the upper intake air housing on the evaporator housing so the upper pivot pin for the recirculation air door fits and install the three top screws securely to the outboard end of the evaporator housing as well as the two screws at the bottom of the upper intake air housing, to 2 Nm. Match the hook formations from the distribution to the receptacles on the evaporator, roll the top of the distribution housing into place and fasten with three screws tightened to 2 Nm. First, place the HVAC wire harness in the routing clips, reconnect the blower motor, then put the expansion valve back in place, next, cover the seal flange with a new foam seal, reconnect the heater core tubes and place the HVAC housing into the vehicle.
